How to Replace Lead-Acid Forklift Battery with LiFePO4 Lithium Battery
Oct 08, 2026

Many warehouse operators plan to upgrade their electric forklifts from lead-acid traction batteries to LiFePO4 lithium batteries. The three most critical parameters are **voltage, energy capacity and weight**. Incorrect selection may lead to insufficient forklift power, overload hazards or counterbalance problems.

 1. Voltage Rule: Voltage Must Be Matched Exactly

Voltage is the primary non-negotiable parameter.

The nominal voltage of the lithium battery **must fully match** that of the original lead-acid battery.

Common nominal voltages for forklift batteries:

- 24V: Small pallet trucks / walkie stackers

- 48V: Most sit-down counterbalance forklifts (1.5–3 ton)

- 80V: Heavy-duty forklifts (3.5–5 ton and above)

Example: If your forklift is fitted with a 48V lead-acid battery, you must select a 48V LiFePO4 pack. Nominal voltage cannot be higher or lower. Mismatched voltage will damage the forklift controller, motor and charger.

Note: LiFePO4 cells operate within a different voltage window compared to lead-acid batteries. Our BMS is programmed to simulate the lead-acid voltage curve, so the forklift controller can work normally without hardware modification.

2. Capacity Calculation — Calculate by Energy (Wh), Not just Ah

Lead-acid and lithium batteries support different usable depth of discharge (DOD). The biggest mistake many buyers make is simply copying the Ah rating from the original lead-acid battery.

 Formula

Battery Energy (Wh) = Nominal Voltage (V) × Capacity (Ah)

- Lead-acid traction battery: Usable DOD ~80%. Do not discharge below 20% state of charge, or the battery will degrade rapidly.

- LiFePO4 forklift battery: Usable DOD ~90%. It can safely discharge down to 10% remaining capacity.

 Conversion formula for equivalent capacity

Lithium Ah = Lead-Acid Ah × 0.8 ÷ 0.9

Practical example

Original lead-acid battery: 48V 600Ah

Total usable energy of lead-acid = 48 × 600 × 0.8 = 23,040 Wh

The lithium battery must deliver at least 23,040 Wh usable energy.

Lithium Ah = 600 × 0.8 / 0.9 = 533Ah

Therefore, a 48V 530Ah LiFePO4 pack will deliver the same daily runtime as the original 48V 600Ah lead-acid battery.

Practical tip: For multi-shift heavy-duty operations, we often recommend matching the lithium Ah rating to the lead-acid Ah rating for extra safety margin.

3. Weight Replacement & Counterbalance Consideration

Forklifts use the battery pack as part of the vehicle’s counterweight. LiFePO4 packs are substantially lighter than lead-acid batteries.

Typical energy density comparison:

- Lead-acid traction battery: ~40–45 kg/kWh

- LiFePO4 forklift pack (including BMS and steel enclosure): ~18–22 kg/kWh

 Example

Original 48V 600Ah lead-acid: 48 × 600 = 28.8 kWh, weight approx. 1150 kg

Equivalent 48V 530Ah LiFePO4: 48 × 530 = 25.44 kWh, weight approx. 480–560 kg

The lithium pack is far lighter. This weight loss will reduce the forklift’s rated lifting capacity and operational stability.

Three solutions to resolve the weight gap:

1. Add steel counterweight plates inside the battery compartment (the most common retrofit solution)

2. Specify a larger lithium capacity; bigger pack increases total weight by raising total kWh

3. Recertify counterbalance by the forklift OEM (rare and complex)

Important warning: Never overlook counterbalance. An underweight battery creates tipping risks when lifting full loads. We calculate the required additional counterweight for every retrofit project.

4. Other Compatibility Checklist (Must Check Before Retrofit)

- Internal dimensions of the battery compartment (length × width × height)

- Connector type & pin definition

- Charger compatibility: Lead-acid chargers cannot charge lithium batteries directly. A dedicated lithium charger is required.

- CAN communication signal (required by some newer forklift models with CAN-BUS)

- Compartment door clearance and battery lifting limits

 FAQ

Q: Can I use my old lead-acid charger for lithium battery?

A: No. LiFePO4 batteries require a dedicated charger with the correct charging profile. A lead-acid charger will overcharge and permanently damage the lithium pack.

Q: What happens if I select lithium with the same Ah rating as the original lead-acid battery?

A: Longer runtime and larger energy reserve, but higher cost and heavier pack. This option works well for multi-shift warehouse operations.

Q: Are all forklifts compatible with lithium retrofit?

A: Most electric forklifts can be converted. We first inspect the controller, available space and counterbalance. Some very old controllers may require minor adjustments.

Summary

1. Voltage: Nominal voltage must exactly match the original battery.

2. Capacity: Calculate based on usable energy; adjust Ah according to DOD differences.

3. Weight: LiFePO4 weighs less. Add counterweight if lifting capacity is critical.

4. Pre-order verification: Check compartment size, connector, charger and CAN signal before placing an order.
